Is My Furnace Return Air Duct Too Small?

Signs of Undersized Returns
Slamming or sucking noise from return grilles, whistling sounds from ductwork, doors difficult to open or close when the furnace runs (pressure imbalance), cold rooms farthest from the furnace, and the furnace blower straining or overheating. These all indicate the return air path is too restrictive.
Measurement and Diagnosis
A technician measures the temperature rise across the furnace — a rise higher than manufacturer specs indicates restricted return air. Static pressure readings above 0.5 inches water column also indicate restriction. The total return duct area should be at least 200 square inches per ton of AC or per 40,000 BTU of heating.
Solutions
Add an additional return air grille or enlarge the existing return duct. Install a return air path from the farthest rooms. Ensure return ducts are not blocked by furniture or closed doors. Remove flexible duct kinks or crushed sections.
